Wire gauge budgets, Raychem spec, and the one rule about crimping terminals.

When executing a wire tuck, clean engine bay build, standalone engine swap (e.g. into an older Mk1/Mk2 Golf, Corrado, or tube chassis race car), or repairing heat-damaged 20-year-old factory wiring harnesses, understanding motorsport wiring standards is essential. Factory VAG engine harnesses utilize thick-wall automotive PVC insulated copper wire (FLRY / GPT) wrapped in vinyl tape, which becomes brittle, cracks, and absorbs oil over decades of heat cycling.

This section provides the master wiring specification for fabricating a professional, Mil-Spec engine harness for Bosch Motronic ME7.5 using Raychem Spec 55 cross-linked ETFE wire and genuine TE Connectivity Timer terminals.

39.1. Conductor Selection: Raychem Spec 55 (MIL-W-22759/16)

For motorsport engine harnesses, replace automotive PVC wire with Raychem Spec 55 wire:

  • Insulation Material: Radiation cross-linked modified ethylene tetrafluoroethylene (ETFE / Tefzel).
  • Temperature Rating: Continuous operation from -65°C to +150°C (with short excursions to +200°C).
  • Chemical Resistance: Impervious to racing fuels, ethanol, synthetic engine oils, brake fluid, and battery acid.
  • Form Factor: Extremely thin wall thickness allows a complete 60-wire ME7.5 engine bundle to fit inside a sleek 19 mm (3/4'') Raychem DR-25 heat shrink tube, cutting harness weight and bulk by over 50%.

39.3. Terminal Sockets & Crimping Standards

The 121-pin dual-chamber connector uses two specific terminal families manufactured by TE Connectivity (AMP):

  1. Micro Timer II Terminals (1.6 mm Tab Size):
    • TE Part Number: 929940-1 (Tin Plated, for 14–18 AWG heavy power and ground lines).
    • Used for Pins 1, 2, 3, 21, and 121.
  2. Junior Power Timer (JPT) Terminals (2.8 mm Tab Size):

The Ironclad Rule of Terminal Crimping

  • Never Solder Terminal Pins: Soldering automotive crimp terminals is an engineering failure. Solder wicks up the stranded copper wire beneath the insulation, creating a rigid transition zone. Under continuous engine vibration, the copper strands fatigue and shear cleanly off directly behind the terminal crimp.
  • Ratcheting F-Crimp Tooling: Use a precision double-action ratcheting crimper (such as the Rennsteig PEW 12 or Sargent 3131 CT) with dedicated Micro Timer / JPT dies that form an "F-crimp" (coiling the conductor wings into the wire core while wrapping the rear insulation tabs around the outer jacket).
